But then I found both of mine to be very lightly glued. After lifting one area I practically remove the entire piece by hand and only had to cut the adhesive in two placeson one car and the other one came off with no cutting at all.

Is my only option removing (and probably breaking) the windsheild and getting a replacement welded in, or can fiberglass be successfully used in this area after the rust is cleaned up? I'm not turning this into show car, so some minor fiberglass patching doesn't bother me as long as it seals and looks decent. I do notice that the parts suppliers don't offer this piece of sheetmetal, though it appears to be a common part to rust. This on differs from my 75 in having a braket that attaches to the lower rad mount and only one bolt at the bottom where the '75 has two. I test fitted it on the '75 an '81 and looks like it could be used on both
It has a bertone original sticker on it, I'll have to dig out the '75's to make more comparisons.

The 1300cc cars came with that spoiler, the '79 & ups all came with the plastic spoiler that integrates into the plastic 1500cc bumper cosmetics.
Even though the 1500s did not use the little metal spoiler, their front quarter body panels (mostly hidden under the cosmetics on a 1500) still were very similar to the ones on a 1300 X. The only difference AFAIK was the size of a tiny vent hole on the bottom of the panel being a little bit different, oh, and all those mounting holes for the plastic bits.
Anyway, because the panels still had the shape of the old metal spoiler, one could be used on a 1500 - but you'd have to ditch the rest of the 1500 facial stuff & get a 1300 grille, lights etc to make the metal spoiler fly on a 1500... in other words, that is the "1300 facelift" that we mention in the forum here from time to time.
Don't suppose you'd like to sell that spoiler? I could use one - - I could use two actually!

The worst is on the passenger side, about 5" wide (bigger than I thought) by 1/2 deep. There are a few smaller ones as well.
One idea I had was to fill the smaller holes with course steel wool and solder the area using a small MAP/OXY torch on a really low flame. Anyone done something like this?
Also, if I went with fiberglass on the bigger area - is it best to cut the area smooth after cleaning up the rust, or should I leave the sharp/rough metal edge to better "grab" the fiberglass?

Sorry, but it is true. That is why so many otherwise nice X1/9s are still driving around with rusty frames - because most folks don't want to get in so deep as to knock the windshield out.
Unfortunately, it is really the only way to do the fix right, when the panel is rusted through. If only surface rust, you can sometimes get away with just a thorough sanding/cleaning, smoothing over & paint. Even then, though, it is really only a matter of time for the thing to go south on you anyway.
I was facing the same dilemma with my '75, and finally I just decided to take the glass out. BOY AM I GLAD I DID, because the glass was hiding a bunch more rust!
By the way, this was after I already had tried fixing it the bondo way, which did work alright but only lasted about a year before the repair cracked, due to more rust developing - in there on the lip that the glass is glued to. The cosmetic bondo job was done as clean as I could have possibly done it without taking the glass out, but because I could not see the additional rust hiding behind the glass, in the groove where it sits, I could obviously not clean or treat it. It just waited for me to go away, so it could come right back out to play

if you decide to fiberglass, cut away ALL the rusty metal! If not, the partially rusted metal will start to rust again, even if you try to kill the rust on it.
When you say solder, I think what you are doing is brazing. I practiced this on a friend's hopeless 914 trunk lid. We used coat hanger as a brazing rod!
So maybe you could cut out the bad area in a nice rectangular shape, cut a piece of sheetmetal (from an old car part?) in the same shape slightly smaller and try to braze it in. This may work.
If you decide to leave the windwhield in (you don't have to break it to remove it), you should scrape out all the rubber sealer around the glass in the rusty area and machanically remove the rust in the channel, then pour in some chemical rust killer.
If you then seal it back up it may last for a while.

I'm thinking that I'll pack the smaller holes with course steel wool as support for the solder then flow the solder into the wool and body metal. Hopefully I can do this good enough to build up the area suffuciently to shave down and smoothe without needing any bondo.
As for the bigger one, I need to see how the steel wool trick works. Might have to solder in a piece of tin, unless it looks like the soldered steel wool is strong enough for the bigger area.
In any case, the whole area around the glass will be cleaned really well then a bead of RTV silicon applied to eliminate that "mote" between the glass and body which probably caused this in the first place.
Heh heh, if this works I may have to move to Mexico and open a $50/car 1-hour body shop... (you know, next to the upholsterer that repacks seats with straw)

1) Ulix is right about the steel wool... it will rust on you overnight. And rust begat's rust...
2) Solder won't work for a couple of reasons... one of which you mention... it's low melting point.
a)One of the problems with metals that melt at lot temperatures is that they are flexible... any repair would not hold for long, simply due to the natural expansion and contraction of metal as the surface temperature changes.
b) I don't think it will hold paint (not entirely sure on this one).
The flux that is used with lead/tin rod and wire is necessary to get it to stick... but it's also acid based, so any paint you put on it will bubble up in short order.
My recommendation? If you are unwilling or unable to take the windshield out, take it to a body shop for sandblasting (if you don't have the stuff to do it yourself). Coat the naked and clean metal with POR-15 (www.por15.com) - great stuff for bare metal. You can then fibreglass/bondo/whatever...

FWIW - I noticed at the local NAPA that they had a tool for removing glued-in windshields. It's a rod with a knife on one end and a T-handle on the other. Attached to the knife end is a cable, also with a T-handle. Looks like you jab it into the seal, then use the cable to pull it around the window.
Of course, with the luck I'm having finding parts in Oregon, I'd probably have to drive to Seattle to get a windshield in it again..

You might be looking for a temp fix but most people tend to leave it and it become a "permanent" fix, unfortunately it only means that you will have to redoit again later and the rust will be much worse!
A quick fix now might mean that you keep driving but more rust later might mean a wasted car.

But then I found both of mine to be very lightly glued. After lifting one area I practically remove the entire piece by hand and only had to cut the adhesive in two placeson one car and the other one came off with no cutting at all.

This on differs from my 75 in having a braket that attaches to the lower rad mount and only one bolt at the bottom where the '75 has two. I test fitted it on the '75 an '81 and looks like it could be used on both
It has a bertone original sticker on it, I'll have to dig out the '75's to make more comparisons.

The 1300cc cars came with that spoiler, the '79 & ups all came with the plastic spoiler that integrates into the plastic 1500cc bumper cosmetics.
Even though the 1500s did not use the little metal spoiler, their front quarter body panels (mostly hidden under the cosmetics on a 1500) still were very similar to the ones on a 1300 X. The only difference AFAIK was the size of a tiny vent hole on the bottom of the panel being a little bit different, oh, and all those mounting holes for the plastic bits.
Anyway, because the panels still had the shape of the old metal spoiler, one could be used on a 1500 - but you'd have to ditch the rest of the 1500 facial stuff & get a 1300 grille, lights etc to make the metal spoiler fly on a 1500... in other words, that is the "1300 facelift" that we mention in the forum here from time to time.
Don't suppose you'd like to sell that spoiler? I could use one - - I could use two actually!

The worst is on the passenger side, about 5" wide (bigger than I thought) by 1/2 deep. There are a few smaller ones as well.
One idea I had was to fill the smaller holes with course steel wool and solder the area using a small MAP/OXY torch on a really low flame. Anyone done something like this?
Also, if I went with fiberglass on the bigger area - is it best to cut the area smooth after cleaning up the rust, or should I leave the sharp/rough metal edge to better "grab" the fiberglass?

Sorry, but it is true. That is why so many otherwise nice X1/9s are still driving around with rusty frames - because most folks don't want to get in so deep as to knock the windshield out.
Unfortunately, it is really the only way to do the fix right, when the panel is rusted through. If only surface rust, you can sometimes get away with just a thorough sanding/cleaning, smoothing over & paint. Even then, though, it is really only a matter of time for the thing to go south on you anyway.
I was facing the same dilemma with my '75, and finally I just decided to take the glass out. BOY AM I GLAD I DID, because the glass was hiding a bunch more rust!
By the way, this was after I already had tried fixing it the bondo way, which did work alright but only lasted about a year before the repair cracked, due to more rust developing - in there on the lip that the glass is glued to. The cosmetic bondo job was done as clean as I could have possibly done it without taking the glass out, but because I could not see the additional rust hiding behind the glass, in the groove where it sits, I could obviously not clean or treat it. It just waited for me to go away, so it could come right back out to play

if you decide to fiberglass, cut away ALL the rusty metal! If not, the partially rusted metal will start to rust again, even if you try to kill the rust on it.
When you say solder, I think what you are doing is brazing. I practiced this on a friend's hopeless 914 trunk lid. We used coat hanger as a brazing rod!
So maybe you could cut out the bad area in a nice rectangular shape, cut a piece of sheetmetal (from an old car part?) in the same shape slightly smaller and try to braze it in. This may work.
If you decide to leave the windwhield in (you don't have to break it to remove it), you should scrape out all the rubber sealer around the glass in the rusty area and machanically remove the rust in the channel, then pour in some chemical rust killer.
If you then seal it back up it may last for a while.

I'm thinking that I'll pack the smaller holes with course steel wool as support for the solder then flow the solder into the wool and body metal. Hopefully I can do this good enough to build up the area suffuciently to shave down and smoothe without needing any bondo.
As for the bigger one, I need to see how the steel wool trick works. Might have to solder in a piece of tin, unless it looks like the soldered steel wool is strong enough for the bigger area.
In any case, the whole area around the glass will be cleaned really well then a bead of RTV silicon applied to eliminate that "mote" between the glass and body which probably caused this in the first place.
Heh heh, if this works I may have to move to Mexico and open a $50/car 1-hour body shop... (you know, next to the upholsterer that repacks seats with straw)

1) Ulix is right about the steel wool... it will rust on you overnight. And rust begat's rust...
2) Solder won't work for a couple of reasons... one of which you mention... it's low melting point.
a)One of the problems with metals that melt at lot temperatures is that they are flexible... any repair would not hold for long, simply due to the natural expansion and contraction of metal as the surface temperature changes.
b) I don't think it will hold paint (not entirely sure on this one).
The flux that is used with lead/tin rod and wire is necessary to get it to stick... but it's also acid based, so any paint you put on it will bubble up in short order.
My recommendation? If you are unwilling or unable to take the windshield out, take it to a body shop for sandblasting (if you don't have the stuff to do it yourself). Coat the naked and clean metal with POR-15 (www.por15.com) - great stuff for bare metal. You can then fibreglass/bondo/whatever...

FWIW - I noticed at the local NAPA that they had a tool for removing glued-in windshields. It's a rod with a knife on one end and a T-handle on the other. Attached to the knife end is a cable, also with a T-handle. Looks like you jab it into the seal, then use the cable to pull it around the window.
Of course, with the luck I'm having finding parts in Oregon, I'd probably have to drive to Seattle to get a windshield in it again..

You might be looking for a temp fix but most people tend to leave it and it become a "permanent" fix, unfortunately it only means that you will have to redoit again later and the rust will be much worse!
A quick fix now might mean that you keep driving but more rust later might mean a wasted car.
