I cut out the trunk last night, and pulled all of the insulation. I was very upset to find that the frame rail that runs from side to side is badly rotted on the top (no evidence whatsoever of rust from the bottom). The metal on the other 3 sides id still thick and not rusty, but the top is basically gone... So, it looks like there will be a lot more welding than I thought (and it will be mig welding rather than the method discussed yesterday).
On the plus side, I caught it early enough that it could be repaired... but it will be a real pain.
I fabricated a new floor panel, and will install it over the weekend hopefully (if I am able to obtain the right piece of steel to fix the frame).
Wish me luck... it could be fatal if I can't fix it.

Have you checked the crossmember in front of the engine? On cars with real rust, that is a bad spot and very important (the rear suspension attaches to it).

It appears to have rotted on the LHS and I'm looking at a £300 repair bill, it all appears to be recent which is pretty worrying! I suppose this is what happens when you take your car to a Jaguar garage for an MOT - they actually do the job properly!

Yes I would never have guessed about the rust by looking at the car. Aside from one tiny bubble of surface rust here or there (believe me, that is considered "clean" in the salty UK!) the car looked immaculate. Just goes to show you can't be too thorough in the rust exam - you never know where it could be hiding!
Doc, as to the crossmember, a hoist would be best to examine under there, but failing that all you need is a way under the car (ramps or jackstands etc.)
Get under there and bring with you a flashlight, a long screwdriver and some sort of small mirror would be helpful for those hard-to-see corners!
Go under and just poke around - literally - with the screwdriver. Any suspected rust gets a poke. See if there is rust wether it is surface or deeper, and don't be afraid to poke it hard (this is a crossmember we're talking about) to see about weak points.
Look around with the small mirror & flashlight to get as good a view as you can of hard-to-access areas. Just be thorough in your exam and any big problems will likely be apparent if present. When in doubt, DIG DEEPER. You lose nothing for searching further, you could lose the crossmember if you don't!
Let us know what you find - and remember: finding rust is never pleasant, but consider the alternative! `
